The detail
A filter's whole function depends on its shape and fit. A baffle works because air is forced through tight, precise channels; a filter that seats snugly in its housing forces all the air through the filter rather than around it. Cleaning restores neither a bent vane nor a gap at the edge, so once the physical form is compromised, no amount of washing brings the filtration back.
Baffle filters usually fail slowly and physically. Years of handling and hot washing can dent or warp the vanes, split a welded seam, or corrode the steel at stress points, and a warped baffle no longer channels air cleanly or seats properly in its frame. When vanes are visibly bent, seams have opened, or the filter rocks in its housing instead of sitting flush, it is past cleaning.
Mesh filters reach that point much sooner. The fine wires flatten, corrode and tear with repeated washing, and a mesh that has lost its density or developed holes lets air and grease straight through. Because mesh is a consumable rather than a durable filter, replacement is a normal running cost, not a sign something has gone wrong - it is simply what mesh does.
A gap is as bad as a hole. A filter that does not seat - because it is warped, because the housing is damaged, or because it is the wrong size - lets air bypass it entirely through the edge gap, and grease-laden air takes that easy path rather than turning through the filter. A filter fitted but not sealing is, in grease terms, barely a filter at all.
What it means for you
The counterintuitive point is that a damaged filter left in service is worse than an empty housing. It still adds resistance and still looks like protection, but it passes grease through its gaps and holes into the plenum and duct while giving false reassurance that the system is filtered. At least an obviously empty housing prompts action; a failed filter hides the problem.
So replacement is a maintenance decision, not a failure. Filters should be checked for shape, seam integrity, corrosion and fit every time they are cleaned, and any that no longer seat or channel properly set aside and renewed. Building that check into the cleaning routine is how a failing filter gets caught at the sink rather than discovered when the duct greases up unexpectedly fast.
Getting this right keeps the cheapest defence in the system genuinely working. A well-fitting, undamaged filter, cleaned regularly, holds grease where it is easy to remove; a warped or worn one silently surrenders that defence and pushes the cost downstream. Knowing when to stop cleaning and start replacing is part of keeping the filter doing its job at all.
